The compound curve *could* be made smoothly using a specialized setup on a rolling mill, and I
actually know a few custom bodywork people who could very likely make bike fenders if they wanted
to. It would be *far* more cost-effective to buy them ready-made, though. A midrange frame would
be cheaper.

Possibly the crudest set of bike fenders I've seen was made by a guy at a heavy truck exhaust system
shop; he bent 3" exhaust pipe into the desired radius and length of arc. and then split it with a
nibbler to get just the fender-shaped outer half of the semicircle. The fenders were heavier than
any you'd find on the market, but he didn't care; it was one of those cases of "when you have a
hammer..."

i have sts fenders, for road bikes, they are made of an aluminum/plastic laminate..

AFAIK the aluminium foil is there to provide an earth for the dynamo rear light that Europeans
insist on having in that particular position (I have an LED on the rear rack and a slightly brighter
headlamp instead
- as far as I'm concerned, the mudguard/fender is only strong enough for a reflector).

I have done it using a three roll mill with custom turned sections for the transverse arc. Tom
